I think the issue is with the very thin stranded wire that is common on battery snaps.

Yeah, I do exactly that technique-- I tin it, bend it back on itself, and cover it in shrink.

The wires are just thin and crappy.  Stranded.  I have about 4 different kinds of snaps-- all crappy.  What I did here is time consuming, but it does add alot of strength/durability.  It's great if you have the space.  Would not work so well in a 1590A.

Somewhere there's a tutorial for making your own battery snaps by supplying your own heavier gauge wire, tearing apart dead batteries and using the ends, and using a hot glue gun to make it all hold together. I've used this method and it works exceptionally well, even if it looks a little ugly. The only hard part is soldering the wires to the battery snap terminals without melting the plastic that the terminals are embedded in.
